Whereas the most common printers may fabricate a few Lego-sized bricks\u00a0<span class=\"aBn\" tabindex=\"0\" data-term=\"goog_235050516\"><span class=\"aQJ\">in one hour<\/span><\/span>, the new design can print similarly sized objects in just a few minutes.<\/span><\/p>\n<p style=\"text-align: justify;\"><span style=\"color: #000000;\">The key to the team\u2019s nimble design lies in the printer\u2019s compact printhead, which incorporates two new, speed-enhancing components: a screw mechanism that feeds polymer material through a nozzle at high force; and a laser, built into the printhead, that rapidly heats and melts the material, enabling it to flow faster through the nozzle.<\/span><\/p>\n<p style=\"text-align: justify;\"><span style=\"color: #000000;\">The team demonstrated its new design by printing various detailed, handheld 3-D objects, including small eyeglasses frames, a bevel gear, and a miniature replica of the MIT dome \u2014 each, from start to finish, within several minutes.<\/span><\/p>\n<p style=\"text-align: justify;\"><span style=\"color: #000000;\">Anastasios John Hart, associate professor of mechanical engineering at MIT, says the new printer demonstrates the potential for 3-D printing to become a more viable production technique.<\/span><\/p>\n<p style=\"text-align: justify;\"><span style=\"color: #000000;\">\u201cIf I can get a prototype part, maybe a bracket or a gear, in five to 10 minutes rather than an hour, or a bigger part over my lunch break rather than the next day, I can engineer, build, and test faster,\u201d says Hart, who is also director of MIT\u2019s Laboratory for Manufacturing and Productivity and the Mechanosynthesis Group. \u201cIf I\u2019m a repair technician and I could have a fast 3-D printer in my vehicle, I could 3-D-print a repair part on-demand after I figure out what\u2019s broken. I don\u2019t have to go to a warehouse and take it out of inventory.\u201d \u00a0<\/span><\/p>\n<p style=\"text-align: justify;\"><span style=\"color: #000000;\">Hart adds that he envisions \u201capplications in emergency medicine, and for a variety of needs in remote locations. Fast 3-D printing creates valuable new ways of working and enables new market opportunities.\u201d<\/span><\/p>\n<p style=\"text-align: justify;\"><span style=\"color: #000000;\">Hart and Jamison Go SM \u201915, a former graduate researcher in Hart\u2019s lab, have published their results in the journal\u00a0<em><a href=\"http:\/\/mit.pr-optout.com\/Tracking.aspx?Data=HHL%3d823497-%3eLCE9%3b4%3b8%3f%26SDG%3c90%3a.&amp;RE=MC&amp;RI=4334046&amp;Preview=False&amp;DistributionActionID=43908&amp;Action=Follow+Link\" target=\"_blank\" rel=\"noopener\" data-saferedirecturl=\"https:\/\/www.google.com\/url?hl=en&amp;q=http:\/\/mit.pr-optout.com\/Tracking.aspx?Data%3DHHL%253d823497-%253eLCE9%253b4%253b8%253f%2526SDG%253c90%253a.%26RE%3DMC%26RI%3D4334046%26Preview%3DFalse%26DistributionActionID%3D43908%26Action%3DFollow%2BLink&amp;source=gmail&amp;ust=1512022465514000&amp;usg=AFQjCNGBiN2Q0j-YZ6y2un6n26EdRWLwWA\">Additive Manufacturing<\/a><\/em>.<\/span><\/p>\n<p style=\"text-align: justify;\"><span style=\"color: #000000;\"><strong>Slow flow<\/strong><\/span><\/p>\n<p style=\"text-align: justify;\"><span style=\"color: #000000;\">In a previous paper, Hart and Go set out to identify the underlying causes limiting the speed of the most common desktop 3-D printers, which extrude plastic, layer by layer, in a process referred to in the industry as \u201cfused filament fabrication.\u201d<\/span><\/p>\n<p style=\"text-align: justify;\"><span style=\"color: #000000;\">\u201cEvery year now, hundreds of thousands of desktop printers that use this process are sold around the world,\u201d Hart says. \u201cOne of the key limitations to the viability of 3-D printing is the speed at which you can print something.\u201d<\/span><\/p>\n<p style=\"text-align: justify;\"><span style=\"color: #000000;\">Hart and Go had previously determined that commercial desktop extrusion 3-D printers, on average, print at a rate of about 20 cubic centimeters, or several Lego bricks\u2019 worth of structures, per hour. \u201cThat\u2019s really slow,\u201d Hart notes.<\/span><\/p>\n<p style=\"text-align: justify;\"><span style=\"color: #000000;\">The team identified three factors limiting a printer\u2019s speed: how fast a printer can move its printhead, how much force a printhead can apply to a material to push it through the nozzle, and how quickly the printhead can transfer heat to melt a material and make it flow.<\/span><\/p>\n<p style=\"text-align: justify;\"><span style=\"color: #000000;\">\u201cThen, given our understanding of what limits those three variables, we asked how do we design a new printer ourselves that can improve all three in one system,\u201d Hart says. \u201cAnd now we\u2019ve built it, and it works quite well.\u201d<\/span><\/p>\n<p style=\"text-align: justify;\"><span style=\"color: #000000;\"><strong>Getting a grip<\/strong><\/span><\/p>\n<p style=\"text-align: justify;\"><span style=\"color: #000000;\">In most desktop 3-D printers, plastic is fed through a nozzle via a \u201cpinch-wheel\u201d mechanism, in which two small wheels within the printhead rotate and push the plastic, or filament, forward. This works well at relatively slow speeds, but if more force were applied to speed up the process, at a certain point the wheels would lose their grip on the material \u2014 a \u201cmechanical disadvantage,\u201d as Hart puts it, that limits how fast the printhead can push material through.<\/span><\/p>\n<p style=\"text-align: justify;\"><span style=\"color: #000000;\">Hart and Go chose to do away with the pinchwheel design, replacing it with a screw mechanism that turns within the printhead. The team fed a textured plastic filament onto the screw, and as the screw turned, it gripped onto the filament\u2019s textured surface and was able to feed the filament through the nozzle at higher forces and speeds.<\/span><\/p>\n<p style=\"text-align: justify;\"><span style=\"color: #000000;\">\u201cUsing this screw mechanism, we have a lot more contact area with the threaded texture on the filament,\u201d Hart says. \u201cTherefore we can get a much higher driving force, easily 10 times greater force.\u201d<\/span><\/p>\n<p style=\"text-align: justify;\"><span style=\"color: #000000;\">The team added a laser downstream of the screw mechanism, which heats and melts the filament before it passes through the nozzle. In this way, the plastic is more quickly and thoroughly melted, compared with conventional 3-D printers, which use conduction to heat the walls of the nozzle to melt the extruding plastic.<\/span><\/p>\n<p style=\"text-align: justify;\"><span style=\"color: #000000;\">Hart and Go found that, by adjusting the laser\u2019s power and turning it quickly on and off, they could control the amount of heat delivered to the plastic. They integrated both the laser and the screw mechanism into a compact, custom-built printhead about the size of a computer mouse.<\/span><\/p>\n<p style=\"text-align: justify;\"><span style=\"color: #000000;\">Finally, they devised a high-speed gantry mechanism \u2014 an H-shaped frame powered by two motors, connected to a motion stage that holds the printhead. The gantry was designed and programmed to move nimbly between multiple positions and planes. In this way, the entire printhead was able to move fast enough to keep up with the extruding plastic\u2019s faster feeds.<\/span><\/p>\n<p style=\"text-align: justify;\"><span style=\"color: #000000;\">\u201cWe designed the printhead to have high force, high heating capacity, and the ability to be moved quickly by the printer, faster than existing desktop printers are able to,\u201d Hart says. \u201cAll three factors enable the printer to be up to 10 times faster than the commercial printers that we benchmarked.\u201d<\/span><\/p>\n<p style=\"text-align: justify;\"><span style=\"color: #000000;\"><strong>A 3-D view<\/strong><\/span><\/p>\n<p style=\"text-align: justify;\"><span style=\"color: #000000;\">The researchers printed several complex parts with their new printer, each produced within five to 10 minutes, compared with an hour for conventional printers. However, they ran up against a small glitch in their speedier design: The extruded plastic is fed through the nozzle at such high forces and temperatures that a printed layer can still be slightly molten by the time the printer is extruding a second layer.<\/span><\/p>\n<p style=\"text-align: justify;\"><span style=\"color: #000000;\">\u201cWe found that when you finish one layer and go back to begin the next layer, the previous layer is still a little too hot. So we have to cool the part actively as it prints, to retain the shape of the part so it doesn\u2019t get distorted or soften,\u201d Hart says.<\/span><\/p>\n<p style=\"text-align: justify;\"><span style=\"color: #000000;\">That\u2019s a design challenge that the researchers are currently taking on, in combination with the mathematics by which the path of the printhead can be optimized. They will also explore new materials to feed through the printer.<\/span><\/p>\n<p style=\"text-align: justify;\"><span style=\"color: #000000;\">\u201cWe\u2019re interested in applying this technique to more advanced materials, like high strength polymers, composite materials.
